Generator Extension Cord Overheating or Melting: Causes and Fixes

An extension cord that’s warm to the touch, discolored, or visibly melting at the plug is telling you it’s undersized for the load running through it — and it’s a genuine fire hazard, not just a minor inconvenience.

Extension cord overheating almost always comes down to one of two things: the gauge (thickness) of the cord is too thin for the amperage running through it, or the cord run is too long for its gauge even if the gauge would be fine at a shorter distance. A cord that’s warm after hours of moderate use is somewhat normal; a cord that’s hot to the touch, smells like burning plastic, or shows melted or discolored insulation needs to be replaced immediately and not used again.

  • Lower gauge number means thicker wire — a 10-gauge cord carries more current safely than a 12-gauge, which carries more than a 14-gauge.
  • Cord length matters as much as gauge — a 12-gauge cord good for 20A at 25 feet may only be safely rated for 13A at 100 feet.
  • Cheap “big box store” generator cords are often 16 or 14 gauge, adequate for light loads but undersized for anything running a well pump, AC unit, or space heater.
  • Warm is sometimes normal under sustained heavy load; hot, discolored, or melted is never normal — stop using that cord immediately.
  • Never daisy-chain multiple extension cords for a generator — each connection point adds resistance and heat, and it stacks the safety margins in the wrong direction.

Reading the Gauge Numbers

Extension cord gauge works backward from what people expect — a smaller number means a thicker, more capable wire. A 10-gauge cord is thicker and carries more current safely than a 12-gauge, which in turn carries more than 14 or 16-gauge. Most generator power cords sold as accessories are 10 or 12-gauge for a reason — they’re built to carry the higher currents generators actually put out, unlike a typical household extension cord meant for a lamp or a phone charger, which is often 16-gauge and undersized for anything beyond light-duty use.

The gauge is usually printed right on the cord jacket — look for something like “12 AWG” or “12/3” (12-gauge, 3-conductor) stamped along the length. If you can’t find a gauge marking at all, that’s itself a sign of a cheap, unrated cord that shouldn’t be used with a generator for anything beyond very light loads.

Why Length Changes the Safe Rating

A cord’s safe amperage rating drops as length increases, because resistance builds up over distance and that resistance is what generates heat. A 12-gauge cord that’s safely rated for 20A at a 25-foot run might only be safely rated for 13–15A at 100 feet — the same gauge, a very different safe capacity. This catches people running a generator from the garage to the far side of the house: the cord that worked fine for a shorter test run in the driveway starts running hot once it’s stretched out to its actual working length.

The fix, if you need a long run, is to size up in gauge rather than accept the derated capacity — a 10-gauge cord over 100 feet holds up better than a 12-gauge cord fighting the same distance. As a rule of thumb: for runs over 50 feet carrying anything beyond a few hundred watts, go 10-gauge; for runs under 50 feet with moderate loads, 12-gauge is usually adequate.

Matching Cord to Actual Load

Add up the running wattage of everything plugged into that cord — not just one appliance if you’re feeding a power strip or multiple items off a single run — and convert to amps (watts ÷ 120V for standard household circuits). A 12-gauge cord is generally good for 20A (2400W) at reasonable lengths; a 10-gauge cord handles 30A (3600W). If your load estimate is close to or over the cord’s rated amperage, that’s your overheating cause, full stop — no amount of the cord being “heavy duty” branding on the packaging changes the physics of an undersized conductor carrying too much current.

Replace immediately, don’t just monitor: Any cord showing melted insulation, a discolored or blackened plug, or a burning smell has already been damaged and its insulation may no longer be reliably insulating. Recycle it and buy a correctly-sized replacement — this isn’t a “watch it for now” situation.
