Generator Recoil Starter Repair: Cord Won’t Retract or Feels Weak

A recoil starter that won’t retract, feels loose, or lets the handle snap back hard almost always comes down to a broken or weakened return spring — and it’s one of the more approachable generator repairs you can do at home.

The recoil housing holds a flat coiled return spring under tension around a central hub. When that spring snaps — which it does eventually on every recoil starter, gasoline or not — the cord will pull out fine but has nothing pulling it back in. Replacement recoil spring assemblies run $8–15 for a generic small-engine part, or you can buy the whole recoil housing pre-assembled for $20–30 if you’d rather not fight with spring tension yourself.

  • A recoil spring under tension can whip out and cut you — wear gloves and safety glasses before opening the housing.
  • Buying the whole recoil assembly pre-wound ($20–30) skips the trickiest part of this repair for a modest price difference over the spring alone.
  • Weak retraction (not zero) is usually a frayed cord catching inside the housing, not spring failure.
  • Note how many turns of tension you release before disassembly — you’ll need to rewind that same number going back together.
  • A cord that’s fraying at the handle end will eventually snap and drop into the housing — replace the cord at the first sign of fraying, it’s a $3 part.

The Return Spring Has Failed

Pull the recoil assembly off the engine — it’s usually 3–4 bolts around the shroud, no different from accessing it for a pull-cord replacement. With the housing off, flip it over and remove the center retaining screw or clip holding the pulley to the hub. Lift the pulley out carefully; the spring is coiled inside the housing itself, or sometimes riveted to the back of the pulley depending on design. A snapped spring is usually obvious — you’ll see it uncoiled or in two pieces rather than wound tight in its channel.

Replacement springs come pre-coiled in a retaining band on most small-engine parts sites — search by your generator’s engine displacement (196cc, 212cc, 420cc, etc.) rather than the generator brand, since recoil assemblies are shared across many engine clones. Drop the new spring into the housing with the retaining band still on, hook the outer end into its housing slot, then slide the band off so it uncoils into place against the housing wall. Reinstall the pulley, thread the cord through and knot it, and wind the pulley by hand the same number of turns you noted during teardown before setting the cord in its notch.

Weak Spring Tension

If the cord retracts but slowly, or doesn’t quite make it all the way back, the spring itself is usually fine — it just needs more turns of preload. With the assembly off the engine, pull the cord fully out, hold the pulley, and add 2–3 extra turns of tension by hand before setting the cord into its slot and letting it retract. Test it a few times; if it’s still sluggish after adding tension, check for a frayed cord section catching on the housing wall as it winds — a rough or split spot in the cord creates drag that no amount of spring tension will fix.

Respooling the Cord

A cord that’s popped off the pulley groove or bunched up inside the housing needs to come out and go back in cleanly rather than being stuffed back in as-is. Remove the pulley as described above, unwind whatever cord is left, and inspect it end to end for fraying — if it’s frayed anywhere, replace the whole cord rather than reusing a compromised one. Feed the new (or good) cord through the housing’s outer guide hole first, knot the inner end and seat it in the pulley’s hub notch, then wind the pulley in the direction that loads the spring (check the spring’s coil direction — winding backward will unload it instead) before threading the cord back through the guide hole and attaching the handle.

Safety note: A coiled recoil spring stores real energy. Never remove the center screw without one hand controlling the pulley — if it slips, the spring can unwind explosively and the pulley can spin hard enough to injure fingers caught nearby.
